Why a monomaterial shell is harder to make

The three-layer shell is one of the most quietly wasteful objects in outdoor equipment. Not because it fails — a good one lasts a decade — but because of what happens after that.

Three materials, one bond

A conventional shell is a face fabric, a membrane and a backer, laminated under heat and pressure into something that behaves as a single sheet. That bond is what makes it work. It is also what makes it unrecyclable: no mechanical process can separate a polyester face from a polyurethane membrane at a cost anybody will pay.

So the garment gets shredded into insulation filler, burned for energy recovery, or landfilled. Each of those is described somewhere as recycling.

What changes when the polymer matches

If the face, the membrane and the backer all belong to the same polymer family, the laminate stops being a problem. The whole panel can be reprocessed as one material. Nothing needs to be cut apart, and nothing is downcycled into a lower-value product.

The catch is that the material menu shrinks dramatically. Polyurethane membranes are easy to source and perform superbly. A recycled polyester membrane that holds 20,000 mm and stays breathable took considerably longer to find, and it is why our range is smaller than it would otherwise be.

The trims are where claims usually fail

Zips, thread, cord locks, labels, reinforcement patches. A garment can be ninety-five per cent one polymer and still be unrecoverable because the thread is nylon and the zip tape is not. This is the least glamorous part of the work and the part that decides whether the claim is real.
